The RAV4 Hybrid is rated for a 14.5-gallon tank. Some 2019-2020 owners found the pump clicking off at about 9 or 10 gallons, with the gauge still not showing full and the distance-to-empty number looking short. That's a big chunk of range gone. On a road trip, it's the difference between one stop and two.

This is the hybrid only. Regular gas 2019-2020 RAV4s aren't part of 20TE04. Also note it's a customer support program, not a safety recall, so it may not show up when you search your VIN on NHTSA's recall page. Call a Toyota dealer with your VIN or Toyota's Customer Experience Center at 1-800-331-4331.

Why it happens

The 2019 RAV4 redesign switched to a longitudinal, saddle-style fuel tank. Toyota's investigation pointed mainly to variation in the tank's shape and the fuel sender gauge shape. In short, some tanks don't take the fuel they're rated for before the nozzle clicks off, and the sender can read less than full.

Signs you have the problem

  • The pump nozzle clicks off well before you've added the fuel you expected.
  • The gauge doesn't reach full right after filling up.
  • Distance to empty is lower than it should be on a fresh tank.
  • Your real-world range on a full tank is noticeably shorter than other owners report.

A quick way to check: drive until the low fuel light comes on, fill up at one pump, and write down the gallons. If you're consistently landing far below 14.5 gallons with the light already on, it's worth a dealer visit.

Easy things to try first

Toyota's own advice while waiting on a fix was simple: refuel when the low fuel light comes on and don't top off after the nozzle clicks. Owners who suspect the station can try a different pump or a different gas station once. If the result is the same everywhere, it's the tank, not the station.

Did the fix work?

Toyota first offered a replacement tank as an interim fix in early 2020, and said at the time it might not stop the problem from coming back. Program 20TE04 then laid out a two-phase plan, with a new tank and sender once parts were ready. A class action over the issue was filed in 2020, and by October 2021 Toyota told the court it had already rolled out a fix that increases the tank's capacity. If yours was swapped early and the problem returned, ask the dealer whether your car got the latest tank and sender.

What it costs

Outside the programGet a written dealer quote for the tank and sender
Living with it$0, but more stops for gas

Outside the program, a tank replacement is a real repair bill, which is why timing matters. A RAV4 Hybrid first sold in fall 2018 hits its 8-year mark in fall 2026.

What to ask the dealer

  • Is my VIN covered under 20TE04, and has the work already been done?
  • Will you install both the new tank and the new sender gauge?
  • What's my coverage end date based on my first-use date?
  • Can I get a loaner while it's in?

Is it worth fixing?

If you're in the coverage window, absolutely. It's free and you get your full range back. If you're out of coverage and only lose a couple of gallons, many owners just live with it and fill up a little more often. While you're in for service, ask about anything else open on the VIN too.
